• Lead mechanical redesign of flagship headset, resolving 7 failure modes causing a 25% reject rate through design (SolidWorks) and production changes.
• Implemented DFM changes to boom arm, improving tool life for plastic/rubber injection moulded parts, and created an automated adhesive-bonding station that improved yield from 40% to 98%.
• Qualified boom arm to MIL-STD-810G through thermal, vibration, and waterproof testing.
• Increased boom arm stiffness 4x to prevent movement under Leopard 2 vibrations.
• Designed a demagnetising station that is now used to produce each microphone.
• Designed a cyclical compression test for two softliners (beneath the helmet) to MIL-STD-810G.
• Brought 4 headset-respirator cables from design (Creo/Windchill) to mass production.
